Our cabin door frame bends outward at the latch area, so the top and bottom of the door doesn't seal very well when closed. The door itself is straight; it's the frame that's bent. It doesn't look like the result of damage, so I'm guessing it came this way from the factory.

Has anyone else noticed this, and is there a solution besides installing a thicker seal?

Yes, we have the same problem on our 2011 R29. In our case, the bulkhead not plumb/straight. Aft bulkhead is slightly convex so if the frame is flush to the fiberglass, the door does not seal at the top and bottom. The fix was to add some Small plastic shims and find a happy medium that allowed the door to close properly and didn’t make the hatch looked like it was sticking too far off the bulkhead. We then caulked the door frame against the bulkhead with brown caulk (same color as the frame). You can’t see any imperfection.

Thanks, that seems like a pretty decent solution. I'll add it to my boat to-do list!
