Hello Rob,

Epoxy, fiberglass, and paint is what would be involved. If you don't have a problem using these three things then the job is very doable. It's possible that all you would have to do is cut a larger hole in the aft wall of the cabin for the bigger window. The same process may be all that's necessary for enlarging the window in the door. So, there may not be any fiberglass or epoxy work necessary.

Since the window in the door will have to slide over the new window in the aft wall, you would want to have both windows in your possession to make sure that the edges won't interfere with each other as the door slides by. That is to say, you don't want to have a clearance problem.

It sounds like a fun project.

I don't know. But whether balsa, plywood, or synthetic core material, your still going to cut the hole, cut the core material back 1/4-1/2" then seal it with epoxy. First brush on "neat" epoxy to soak in and fill tiny voids then thicken to peanut butter consistency and completely fill the void. When epoxy is hardened install the window. Easy peasy.

The pilot house wall has no core so just cut and install.

I like butyl tape for sealing things like this.
